How to Build a Coffin: Materials and Design

Understanding Coffin Construction Basics

A coffin is a six-sided wooden box designed to hold a deceased person for burial or cremation. The term "coffin" specifically refers to the tapered, hexagonal shape that narrows toward the feet, while a "casket" is the rectangular version more commonly used in modern funeral homes. Understanding basic coffin construction helps people grasp the engineering and craftsmanship involved in this traditional practice.

Coffins have been built for thousands of years, with archaeological evidence showing wooden burial boxes dating back to ancient Egypt around 3000 BCE. The hexagonal design served practical purposes: it used wood efficiently, provided structural strength through angled sides, and created a shape that could be carried by pallbearers more easily than a rectangular box. The tapered foot end also reduced the amount of material needed while maintaining adequate interior space for the deceased.

Modern coffin construction follows both traditional methods and contemporary standards. In the United States, the Funeral Service Education Association provides guidelines for coffin dimensions. A standard adult coffin typically measures approximately 28 inches wide at the shoulders, 24 inches wide at the hip area, and 18 inches wide at the feet. Length varies but usually ranges from 78 to 84 inches for adults. These measurements have remained relatively consistent for over a century, though custom sizes are available for individuals with different needs.

The basic structure consists of six main components: the floor or bottom panel, two side panels, two end panels (head and foot), and a top panel or lid. The sides angle inward at approximately 15 to 20 degrees to create the characteristic coffin shape. Internal bracing provides structural support and prevents the wood from warping or splitting.

Practical takeaway: A standard coffin is a precisely engineered structure with specific proportions that balance material efficiency, structural integrity, and functional usability. Understanding these basic dimensions and purposes provides context for the more detailed construction process that follows.

Selecting and Preparing Wood Materials

Wood selection is critical for coffin construction because the material must be durable enough to protect the remains, resist moisture over time, and maintain structural integrity for years or even decades in the ground. Different wood types offer varying benefits in terms of cost, appearance, durability, and workability.

Hardwoods are traditionally preferred for coffin construction. Oak is one of the most popular choices because it is strong, dense, and naturally resistant to decay. A piece of oak lumber can measure approximately 0.75 inches thick and be worked into curved panels without excessive splitting. Mahogany, another hardwood, offers similar strength with a more refined appearance and has been used in higher-end coffins for centuries. Walnut provides excellent workability and an attractive deep color. Pine, a softwood, is less expensive and easier to work with hand tools, making it suitable for simpler designs or budget-conscious projects.

The wood must be properly seasoned before use, meaning it has been dried to reduce moisture content to approximately 12 to 15 percent. Green wood (freshly cut) contains too much moisture and will warp, crack, and twist as it dries. Historical coffins made from improperly seasoned wood sometimes split open in the ground as the wood continued to dry underground. Modern lumber suppliers provide pre-seasoned wood that is ready for construction.

Preparing wood involves several steps. First, rough lumber is selected and inspected for defects like large knots, cracks, or warping. The wood is then planed to uniform thickness—typically 0.75 inches for the main panels and slightly thicker (1 inch) for structural supports. The grain is examined to plan how panels will be cut and joined to minimize visible defects and maximize strength along the grain direction.

For the angled sides of a coffin, wood is selected with straight grain running lengthwise. This provides the greatest strength when the panel is installed at an angle. Curved elements, such as rounded corners or decorative edging, may be laminated from thinner strips of wood that are glued together and bent around forms to create smooth curves without excessive stress on the material.

Practical takeaway: Choose appropriately seasoned hardwood or softwood based on your budget and desired appearance, then prepare it by planing to uniform thickness and inspecting for defects before cutting and assembly.

Creating Panels and Shaping the Coffin Structure

Cutting and shaping the six main panels requires careful measurement and precise angles to ensure the coffin maintains its characteristic tapered hexagonal shape. This section covers the process of transforming rough lumber into finished panels ready for assembly.

The bottom or floor panel forms the base of the coffin and typically measures the full length (approximately 78 to 84 inches) and the widest part of the width (approximately 28 inches). This panel must be absolutely flat and straight, as any warping will cause problems during assembly. The wood is cut with a table saw or hand saw to create parallel edges, then sanded smooth with 80 to 120-grit sandpaper to remove splinters and rough surfaces.

The two side panels are the most visually prominent and structurally important components. Each side panel must be cut to match a trapezoid shape in profile—wider at the shoulders and narrower at the feet—to create the tapered effect. The side panels are typically cut from single boards when possible, though they may be pieced together using edge joints (where two boards are glued along their edges) if necessary. The length matches the coffin length, and the width varies from approximately 20 inches at the shoulder end to about 14 inches at the foot end. The top edge of each side panel may be curved outward slightly to create a rounded appearance when the lid is closed.

The end panels at the head and foot are cut to fit the angles created by the side panels. These panels are smaller and may be fully rectangular or shaped to match the shoulder outline created by the side panels. The head end is often taller and more visually prominent than the foot end in traditional coffin designs.

All panels must have their edges beveled or angled to match the angles of adjacent panels. This means if a side panel angles inward at 15 degrees, the edges where it will join the head and foot panels must be cut at complementary angles so they fit together flush without gaps. A sliding bevel tool or angle finder can measure existing angles, and a power miter saw or hand plane can cut these beveled edges accurately.

Wood bending may be required for curved elements. If the design includes a gently rounded shoulder section, the wood can be steam-bent or laminated. Steam bending involves soaking the wood in hot steam for 1 to 2 hours per inch of thickness, then clamping it to a curved form while it cools. Lamination involves gluing together thin strips of wood (1/8 to 1/4 inch thick) on a curved form so the finished product holds the curve permanently.

Practical takeaway: Cut all six panels to the correct dimensions with accurate beveled edges, ensuring flat surfaces and proper angles so they fit together without gaps during assembly.

Joining Panels and Assembling the Structure

Assembling the six panels into a cohesive structure requires strong joinery methods that can withstand the weight of the deceased and the stress of burial or handling. Historical coffins used various joinery techniques, and modern construction has refined these methods for durability and appearance.

The most common joinery method for coffins is the mortise and tenon joint, a technique that has been used in fine woodworking for over 500 years. A mortise is a rectangular hole cut into one piece of wood, and a tenon is a rectangular projection cut on another piece that fits into the mortise. When glued, this creates a very strong joint. For coffin construction, mortises are cut at each corner where the side panels meet the head and foot panels. The edges of the side panels are cut to create tenons that fit into these mortises. This joinery method is superior to simple butt joints (where two pieces are merely glued end-to-end) because it creates a mechanical lock that holds the pieces together even if the glue fails.

Another effective joinery method is the box joint or finger joint, where interlocking rectangular projections are cut on both pieces to be joined. These projections interlock like fingers, creating multiple glue surfaces and mechanical strength. Box joints are visible on the finished piece, which can be aesthetically pleasing in certain designs.

Gluing is essential to coffin assembly. Modern wood glues like polyvinyl
